INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

1

Doc. No : J18277- QP109 Revision : 1 Page 4 of 28

SCOPE

This procedure covers the method to be followed for the field installation of high-density polyurethane foam (PUF) pipe supports. Included in this procedure are the methods to be followed for the repair of pipe supports prior to and during the installation process. Activities described in this procedure shall be carried out by the installation subcontractor (Contractor). All activities must be carried out by suitably trained and qualified personnel. All checks should be performed and recorded on the COLD SHOES Support Installation Record (refer appendix B) 2

GENERAL DESCRIPTION

COLD SHOE pipe supports contain one or more layers of moulded high density polyurethane foam (PUF), which acts as an insulator for low temperature pipes. The PUF is protected by a number of layers to prevent the entry of vapour and to provide for mechanical protection and prevention of ingress of moisture. The supports are clamped to the pipe by means of a bolt and disc spring arrangement. The disc spring arrangement must be assembled and pre-tensioned correctly during installation to ensure correct operation. After correct installation, the pipe will be firmly clamped to the pipe under all temperature conditions.

LIFTING AND HANDLING

3.1

Supports must be lifted and/or handled by suitably qualified and trained personnel.

3.2

Lifting gear must be connected to the steelwork of the support only. Slings / chains and lifting devices must not contact the PUF or vapour barrier at any time as serious damage will result. This can be seen below:

Figure 2: COLD SHOES support damaged by lifting gear contacting PUF insulation

If the PUF is damaged in any way by lifting gear, it should be returned to the warehouse for inspection by the Managing Contractor.

3.3

The underside of some supports will be required to have a polished stainless steel slide plate welded to the underside of the bottom shoe. These supports should be nominated on the isometric drawing. If the support is lifted after installation of slide plate by sliding forklift tynes underneath the support or by wrapping chains around the full assembly, damage to the stainless steel slide plate may occur. If the slide plate of the PUF support is damaged in any way, it should be referred to the Managing Contractor for assessment.

Figure 5: 160 kg/m3 PUF in good condition

If the PUF shows any signs of UV damage, the support should be tagged and returned to the warehouse for further investigation. Binder recommends that any support with UV damage be replaced.

Figure 6: UV-damaged PUF

4.3

Before removing bolts, check the configuration of the disc stack against the drawings. The disc stack, bolt and nuts should be removed and stored adjacent to the support until required, preferably in a plastic bag to prevent build-up of dust & dirt. To prevent discs coming off and being lost or changing the disc configuration, thread the nut back onto the bolt upon removal from the cradle.

Doc. No : J18277- QP109 Revision : 1 Page 8 of 28

4.4

Dismantle the support and check all visible surfaces of the COLD SHOES cradle for damage. Binder recommends that cradles with cracked PUF be replaced. Minor gouges can be repaired as per appendix A of this procedure.

4.5

Check the Mylar vapour barrier for tears and/or holes, and repair as necessary as per appendix A of this procedure.

Figure 7: Pre-assembled supports with Mylar vapour barrier in good condition

4.6

The upper half of the support and upper protection shield must be weather protected until installed on the pipe. If work is not completed during breaks or between shifts, the entire assembly should be covered to prevent UV damage.

4.7

Check the pipe coating for damage and acceptance by the Managing Contractor prior to fit-up of the pipe supports. Repair and acceptance of the pipe coating should be done as per instructions provided by the Managing Contractor.

4.8

Check that the pipe size, insulation thickness and length matches the drawings provided for the support being installed. Pipe sizes and insulation thicknesses are contained in the drawings.

Doc. No : J18277- QP109 Revision : 1 Page 9 of 28

Figure 8: Factory-assembled support showing correct contact with pipe

4.9

Examine the steel cradle for damage to the galvanised surface. Repair minor scratches as per Appendix A of this procedure.

4.10

COLD SHOES support with slide plate – S302 and S303 support type with line size DN650 and larger has slide plate assembly.

4.11

Only supports that are nominated by generally of sizes 650 NB and larger will be installed with slide plates (or as per requested). Where nominated the stainless steel top half of the slide plate is welded to the underside of the support. For these supports ensure that the Teflon lower half slide plate has been installed on the supporting steelwork prior to installation of support.

4.12

If turning over the support to access / install the slide plate, extreme care must be taken to ensure that the weight of the support is not placed directly onto the PUF. Placing an assembled support on its side as shown below will result in the lower cradle sliding out of place and may render it unserviceable.

Doc. No : J18277- QP109 Revision : 1 Page 10 of 28

Figure 9: Damaged support after being placed on its side

Figure 10: The underside of a support with slide plate installed.

4.13

We suggest that the stainless steel slide plate protective covering that protects the smooth surface of the stainless steel on the upper slide plate and the Teflon surface of the lower plate must be removed only prior to installation.

4.15

Prior to installation to remove the slide plate covering without damaging the PUF, the support should be placed on trestles so that the entire surface of the slide plate is accessible.

INSTALLATION PROCEDURE

5.1

Before commencing any work, a Job Safety Analysis (JSA) compliant with site requirements must be performed.

5.2

Suitable weather protection shall be provided to ensure the pipe support assembly remains dry until fully assembled on the pipe. Binder recommends that installation of COLD SHOES supports is not done during wet weather or where there is a chance that moisture may be left in the assembly. If wet weather installation is to be performed, suitable weather protection should be provided to prevent moisture / water entering the assembly.

5.3

Each support should be provided with a sticker similar to that shown in Figure 11 below, highlighting critical installation information. Additional information is provided on the approval drawings.

Figure 11: Installation sticker attached to each support

5.4

Clean the surface underneath the pipe thoroughly and install the lower Teflon part of the slide plate to steelwork using the relevant procedure.

5.5

Remove the protective covering over the slide plate on the underside of the support, where fitted.

5.6

Using proper lifting procedure with suitably trained and qualified personnel, raise the pipe (if necessary) and place the support under the pipe. Note that the bottom half of the support has all layers bonded to assist in installation. Lower the pipe and check that a minimum of 90 degrees contact can be achieved. If no contact is achieved, consult the Managing Contractor for directions on any shimming and/or rework that may be required.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

Doc. No : J18277- QP109 Revision : 1 Page 12 of 28

Figure 12: Lower cradle inserted under pipe

5.7

Where necessary, the bore of the support may be trimmed to achieve a minimum 90º contact fit at the bottom of the pipe. This is the principal load bearing area. After removing the support from underneath the pipe, trimming may be performed using flexible sanding discs fitted to hand drills, or via suitable woodworking hand tools.

5.8

After achieving the necessary amount of contact, fill any large gouges in the PUF with polyimide foam and reposition the cradle under the pipe.

5.9

Starting with the inner layer, install the upper half of the COLD SHOES cradle onto the pipe and check the longitudinal gaps between the sections with a gap gauge. Gaps must be within the limits shown in the drawings, and never less than the minimum figure for that support.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

Doc. No : J18277- QP109 Revision : 1 Page 13 of 28

Figure 13: Longitudinal gap between layers

5.10 Where necessary, the longitudinal surfaces of the upper HD PUF cradle on each layer are planed off to allow a contraction gap between the longitudinal surfaces of the upper and lower cradles. Binder recommends the use of a Makita 1805N power planer for this purpose, although extreme care must be taken to ensure that excessive amounts of material are not removed. Planed surfaces must be smooth and flat, and any gouges / voids should be filled with polyimide foam prior to installation. Check using a gap gauge at both ends of each PUF layer to ensure the gap is consistent. 5.11 At the same time, the bore of the upper cradles may need to be trimmed to achieve good contact fit with the pipe; especially on welded pipe & pipe joints. It is recommended that a minimum of 60% of the surface area of the support is in contact with the pipe. If a close fit cannot be achieved due to pipe ovality or localised distortions fill the gap with resilient glass fibre blanket – Textrafine 9000. 5.12 Apply a layer of resilient glass fibre blanket – Textrafine 9000 to the full length of both longitudinal faces of each layer of the HD PUF section, with thickness as shown in the drawings. Cut the resilient glass fibre blanket – Textrafine 9000 to the require size. The thickness of resilient glass fibre blanket – Textrafine 9000 used should be two times that of the gap to be filled.

Figure 14: Fitting of resilient glass fibre blanket – Textrafine 9000

5.13 Install the upper half of the PUF layers onto the pipe & resilient glass fibre blanket – Textrafine 9000, ensuring that the longitudinal gaps on both sides are equal. When installing the outer layer, it may be necessary to hold the layer of PUF slightly away from the rest of the assembly and slide the PUF in from the side, as shown below.

Figure 15: Installing the outer layer.

Figure 16: Mylar foil / metal protection shield overlap

Doc. No : J18277- QP109 Revision : 1 Page 15 of 28

5.14 Check that the Mylar vapour barrier overlaps the upper half of the support by at least 50mm as shown in Figure 16 and repair / reassemble as necessary. 5.15 Install Slion tape over the overlap on the Mylar foil. Apply pressure with the palm of the hand to the tape once installed to ensure full adhesion. Note that the slion tape is installed under both pieces of the metal protection shield. 5.16 Lower the upper metal protection shield onto the upper HD PUF cradle so that it provides equal overlap over the lower protection shield, taking care not to damage the Mylar vapour barrier.

Figure 17: Slion tape and metal protection shield installed

5.17 Lower the upper steel cradle onto the support assembly, ensuring that the gaps between upper and lower bolting lugs are equal on both sides. 5.18 When installing stainless steel bolts, ensure that the threads are clean and free of dirt, and apply anti-seize to the threads. Check that the nut can be easily spun along the full thread length. If the nut does not run freely along the bolt thread, it should be cleaned or replaced as appropriate.

Doc. No : J18277- QP109 Revision : 1 Page 16 of 28

Figure18: Upper cradle with bolts installed

Figure19: Bolt assembly

5.19 Ensuring that disc spring configurations are maintained, install the bolts with the disc springs above the clamping lugs, and the bolt shank facing downwards, as shown in Figure. If the disc springs are accidentally removed from the bolt, they may be reassembled using the disc spring configurations sheet drawing, with the disc spring configuration being found in the drawing or yellow sticker on support. 5.20 Ensure that the item tag is replaced onto one of the upper bolts as shown in Figure 18, fit all bolts and tighten to finger-tight condition. 5.21 Before tightening bolts, re-check disc spring configuration against the drawings / yellow installation sticker. 5.22 Check the free stack height at each bolt and record on the COLD SHOES Support Installation Record Sheet 5.23 Refer to the drawings or yellow sticker on support to determine the required torque value, and tighten bolts with a torque wrench according to the Tightening Sequence shown below.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

Doc. No : J18277- QP109 Revision : 1 Page 17 of 28

Figure20: Bolt torque sequence

5.24 After bolts are torqued, check the Tensioned Stack Height using vernier callipers. The allowable tolerance on finished stack height is +0 / -0.5mm. 5.25 If the correct stack heights are not achieved, increase the applied bolt torque by 10% and retighten the bolt set as per (5.23) above and re-check. If the applied bolt torque exceeds the values listed on the drawings by 20%, the assembly should be re-checked and the bolts replaced if necessary. 5.26 If a torque wrench is not available, the tensioning procedure above may be performed using the number of turns on the nut, and figures to allow this method are contained in the drawings. To do this, install the bolt assembly finger-tight and mark a reference point on the bolt head / nut and the ear lug, and turn to the recommended value. 5.27 After tightening disc spring bolts, the contact area of the lower and upper HD PUF to pipe outer surface should be a minimum 80%. If this degree of contact is not achieved, investigate cause and rework / reassemble as required. 5.28 When bolts have been tensioned, the gap between the layers of PUF should be checked using verniers or a suitable gap gauge. If the measured gap is less than the minimum gap specified in The drawings, the assembly should be disassembled and the gap corrected by further planning of the upper PUF segment. 5.29 HOLD POINT: Before continuing, ensure that the installation record in appendix B has been completed and submitted to the Supervising Contractor for checking and approval. Do not proceed to 5.31 until the installation is complete and signed off. 5.30 The completed assembly must be covered with black plastic secured with tape (Figure 21) until the protective coating has been applied. Ensure that no part of the PUF insulation is exposed to UV light and that there are no points where insects may enter the wrapping.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

Doc. No : J18277- QP109 Revision : 1 Page 18 of 28

Figure 21: Cold Shoe with black plastic wrapped on ends

5.31 Once all inspections to this point are complete, the exposed ends of HD PUF are then coated with a layer of protective coating vapour stop mastic such as Foster 90-66 cryogenic coating or equivalent. Protective coating shall be extended over pipe surface 50mm and up to the jacket material from the edge of the upper layer PUF insulation. For single layer applications, the vapour sealing mastic shall be dressed over the edge of insulation and reinforced with Mast-A-Fab glass weave cloth in the following manner. Note that protective coating and Mast-a-Fab are not supplied by Binder. 

A thin, even layer approximately 2mm thick of protective coating mastic shall be spread over the entire exposed end surfaces.

A single layer of Mast-A-Fab reinforcing membrane shall then be pressed into the protective coating and then a further layer of protective coating shall be applied to ensure the Mast-A-Fab is sufficiently embedded. Approximate thickness of each layer of protective coating should be 0.7mm

The suppliers suggested mixing ratios, application technique and coverage ranges are shown on the product data sheet.

The sealed ends should then appear as follows:

INSTALLING PUF SHOES NEAR MODULE ENDS

6.1

This section is provided to cover installation of cases where supports (PUF shoes) will be installed near the overhang between pipe modules. Supports in these areas will need to be removed and reinstalled during final assembly, so adhesives such as Slion tape and protective coating must not be used.

6.2

Where required, prepare appropriate safety measures such as scaffolding and barricading to allow the job to be performed safely.

6.3

Install the support as per normal practice to the outermost beam of the pipe module up to section 5.28 of this procedure, with the following changes

6.3.1

Do not install slion tape or protective coating.

6.3.2

It is not necessary to apply exact torques to clamping bolts for these supports – tighten to a snug, tight condition to ensure that the bolt & disc spring assemblies are not loose and are suitable for transport.

6.4

Wrap the ends of the support with black plastic and tape securely to both the pipe and the steelwork of the support. Ensure that no part of the PUF insulation is exposed to UV light and that there are no points where insects may enter the wrapping.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

MOVING AND REINSTALLING PUF SHOES PLACED NEAR MODULE ENDS

7.1

The following section is provided for cases where supports have been installed near module ends and are marked as ‘REQUIRES REMOVAL BEFORE WELDING PIPE. These units must be disassembled and removed to prevent damage during pipe welding, and then reinstalled properly once welding is complete.

7.2

Where required, prepare appropriate safety measures such as scaffolding and barricading to allow the job to be performed safely.

7.3

Remove the black plastic and clamping bolts from the support, taking care to remove the disc spring set with the bolts to ensure that the configuration is not changed. Place all washers and metal tags onto the bolts, and store in a clean plastic bag until required.

7.4

Remove the steel upper cradle and place in an area where it will not be affected by welding spatter. Please note that no welding shall be carried out within proximity of 1 metre from cold shoe support.

7.5

Remove the metal protection shield, taking care to not damage the mylar vapour barrier underneath. If any damage occurs, it will need to be repaired as per Appendix A.

7.6

Carefully remove all upper PUF layers. As each layer is removed, take care that the resilient glass fibre blanket – Textrafine 9000 filler does not blow away. Wrap all removed PUF layers in black plastic until required, and store with the steel upper cradle and metal protection shield.

7.7

For each piece of resilient glass fibre blanket – Textrafine 9000 installed in the support, cut a piece of cardboard the same size as the resilient glass fibre blanket – Textrafine 9000, and tape the cardboard over the resilient glass fibre blanket – Textrafine 9000 insert into the PUF contraction gap. The cardboard is used to prevent the tape from becoming stuck on the resilient glass fibre blanket – Textrafine 9000, which may cause damage later on.

7.8

Using correct lifting procedure, lift the pipe to allow the lower cradle to be removed.

7.9

Remove the lower cradle and place with the other components, in an area where it will not be affected by welding spatter. Cover the support in black plastic until the unit is to be re-installed.

7.10 Re-install the support as per this procedure.

INSTALLATION/ OPERATION/ MAINTENANCE MANUAL – HD PUF Pipe Supports

Doc. No : J18277- QP109 Revision : 1 Page 21 of 28

Appendix A: Repair procedures Details of any rework performed on the supports must be recorded on sheet 2 of the COLD SHOE support installation record, and checked & approved by the Managing Contractor before subsequent work can proceed. A.1

Primary Vapour Barrier (Mylar)

/ZERO PERM

Minor damage to the primary vapour barrier shall be repaired using a primary vapour barrier aluminium foil patch with minimum 50 mm overlap. Where damage comprises a pinhole or single puncture point, the repair patch shall be circular with minimum diameter of 50 mm. For larger repairs the patch shall be rectangular with minimum 10 mm radiused corners and the patch shall overlap a minimum of 50 mm from all points of the damage. Tears in the barrier adjacent to the overlap in the metal protection shield should overlap as much as possible and be adhered inside the metal protection shield. Primary vapour barrier aluminium foil repair patches shall be adhered using Fosters 85-75 contact adhesive. A.2

Vapour Stop (Protective coating on Ends of HD PUF)

If damage has occurred to the vapour stop and it has been exposed to moisture, then the insulation should be checked for moisture ingress. If necessary vapour stop should be removed and replaced to achieve this. Damage to the vapour stop shall be repaired by carefully removing any damaged portions of the Mast-AFab reinforcement membrane and replacing it with an appropriately sized patch. The Mast-A-Fab patch shall be smoothly embedded in a liberal coating of protective coating to provider continuous sealing of the underlying polyurethane. A.3

HD PUF Cradle

Minor abrasions and / or chipping at the ends or longitudinal surfaces (max. 5mm dia x 10 mm deep) of the HD PUF cradles do not generally require repair. The cradles may be fitted to the pipe and the small resultant voids filled with joint sealant (Foster’s 95-44) or Thixatropic paste (obtain from on site LD insulator). Larger voids should be assessed by the installation contractor on a case-by-case basis. HD PUF cradles which are cracked are not suitable for repair and must not be installed. These must be replaced. A.4

Galvanised Finish

Minor repairs to damaged area shall be carried out using approved galvanised repair material. All areas for repair shall be clean, dry and free of rust before the application of the galvanised repair material. Refer specification S-290-13A0-0001(L290-AL-SPC-0004).
